Surface Finish Options Overview

Through ultra-fine powder technology and special formulations, ultra-thin powder coatings can achieve high-level smooth decorative effects comparable to liquid coatings under extremely thin coating thicknesses (such as 30-50μm). They are mainly applied in fields with high requirements for appearance and precision, such as home appliances, high-end furniture, automotive components, and precision hardware.
This article systematically introduces the concept, implementation methods, features, functions, applications, selection considerations, and common problem-solving measures of ultra-thin powder coatings. It focuses on the application fields of ultra-thin powder coatings to help you better understand what ultra-thin powder coatings are, as well as their characteristics and functions.

What Is Ultra-Thin Powder Coating

Ultra-thin powder coating is a type of powder coating that uses ultra-fine grinding technology to refine powder particles to an average particle size below 25 microns, achieving a thin coating thickness of 30-50μm while maintaining excellent leveling performance.

How Ultra-Thin Powder Coating Achieves Ultra-Thin Coating Performance

The realization of the "ultra-thin" effect of ultra-thin powder coatings mainly relies on the synergistic effect of three factors: finer powder particles, lower melt viscosity, and optimized application processes. It can be simply summarized into three steps:
1. Ultra-Fine Powder Refinement
Through ultra-fine grinding and precision classification technology, the average particle size of powder is reduced from the conventional 30-50 microns to 15-25 microns or even lower. Finer and more uniform particles can form a complete and continuous coating film at a thin coating thickness of 30-50μm. At the same time, coarse particles are removed (the proportion of particles with a particle size >30μm is 0%), ensuring the feasibility of ultra-thin spraying.
2. Optimization of Melt Flow and Leveling Performance
In terms of formulation, resin systems with lower melt viscosity are selected to reduce flow resistance during powder melting. At the same time, after forming an ultra-thin coating, the baking temperature and time are precisely controlled to ensure sufficient leveling time before curing, eliminating orange peel and achieving high gloss and mirror-like surface smoothness.
3. Overcoming Application Challenges of Ultra-Fine Powder
The finer the powder, the poorer the flowability and the easier it is to agglomerate. Therefore, special additives are added to the formulation to improve powder flowability and charging performance. During spraying, electrostatic voltage, spray gun distance, and powder output must be strictly adjusted to prevent powder "gun clogging" or uneven powder deposition.

Features of Ultra-Thin Powder Coating

The main features of ultra-thin powder coatings are as follows.
1. Extremely Thin Coating
The coating thickness only requires 30-50μm, which is significantly lower than the traditional powder coating thickness of 60-100μm, greatly reducing material consumption.
2. Mirror-Like Leveling Performance
The powder particle size is ultra-fine (D50<25μm), with excellent melt leveling performance. The coating surface is smooth like a mirror, eliminating orange peel and achieving decorative effects comparable to liquid coatings.
3. High Efficiency and Cost Effectiveness
The material consumption per unit area is low, curing time is shorter, and the overall cost is reduced. In addition, ultra-fine powder has a high utilization rate (up to more than 95%) with low waste.
4. Suitable for Precision Applications
It is especially suitable for precision hardware, high-end home appliances, automotive components, and other applications requiring extremely high dimensional accuracy and appearance quality. It can clearly preserve the edge contours of substrates.

Functions of Ultra-Thin Powder Coating

The main functions of ultra-thin powder coatings are reflected in the following aspects.
1. Premium Decorative Function
Its coating surface is smooth and flat, with high gloss and excellent image clarity. It provides metal surfaces with a high-end appearance comparable to liquid coatings, effectively improving product visual quality and tactile experience.
2. Precise Protective Function
Even at an ultra-thin thickness of 30-50μm, it can still provide good adhesion, flexibility, and corrosion resistance, protecting precision components from wear and chemical corrosion. It is especially suitable for workpieces requiring strict dimensional accuracy.
3. Cost Reduction and Efficiency Improvement
Due to the thin coating thickness and fast curing speed, material consumption per unit area is reduced and overall coating costs are lower. At the same time, it is suitable for automated production lines with high production efficiency.
Application Fields of Ultra-Thin Powder Coating
Ultra-thin powder coatings are mainly applied in the following fields:
1. High-End Home Appliance Industry
It is applied to refrigerator panels, washing machine top covers, air conditioner side panels, microwave oven cavities, and other products, providing mirror-like high gloss effects, improving product appearance quality and fingerprint resistance.
2. High-End Metal Furniture and Office Equipment Industry
It is used for premium office desks and chairs, filing cabinets, display racks, metal sofa legs, and other products. The coating is fine and smooth with a comfortable touch, and the thin coating can clearly maintain sharp metal edge contours.
3. Automotive Components Industry
It is used for wheels, brake discs, engine brackets, interior components, and other parts. It needs to achieve high adhesion, stone-chip resistance, and corrosion resistance under thin coating conditions (30-50μm), while maintaining dimensional accuracy.
4. Precision Hardware and Electronics Industry
It is used for mobile phone frames, laptop housings, camera brackets, precision instrument components, and other products. The coating must be extremely thin and uniform, without affecting assembly tolerances, while providing insulation or anti-static functions.
5. Building Profiles and Curtain Wall Industry
Fluorocarbon-based ultra-thin powder coatings can be used for outdoor applications such as aluminum alloy doors and windows and curtain wall aluminum panels. They achieve excellent weather resistance (gloss and color retention ≥10 years) and metallic appearance under thin coating conditions.

How to Select Ultra-Thin Powder Coating

When selecting ultra-thin powder coatings, we may encounter difficulties in choosing the right product. Based on our industry experience, we recommend focusing on the following aspects:
1. Consider Substrate and Precision Requirements
For precision die-cast parts, thin-wall aluminum profiles, or components requiring strict assembly tolerances, ultra-thin powder coatings are preferred because their thin and uniform coating thickness (30-50μm) does not affect dimensional accuracy.
If the substrate surface is rough or has obvious defects, an ultra-thin coating cannot cover these defects and may even highlight the problems. In such cases, conventional sand texture or thick-film powder coatings should be selected.
2. Consider Final Application and Performance Requirements
(1) High Decorative Appearance (such as high-end appliance panels and automotive interior parts):
Requires high gloss and high DOI (Distinctness of Image) values. Polyester/acrylic ultra-thin powder coatings with excellent leveling performance should be selected.
(2) High Wear Resistance or Chemical Resistance (such as office desks and shelves):
Epoxy-polyester hybrid powder coatings should be selected to balance hardness and flexibility.
(3) Outdoor Applications (such as building curtain walls and outdoor lighting fixtures):
Weather-resistant polyester or fluorocarbon (PVDF) formulations must be selected, and their performance should be confirmed through accelerated outdoor aging tests (such as QUV over 1000 hours).
3. Consider Appearance Effects
Ultra-thin powder coatings can provide various effects including high gloss (≥90°), matte, metallic finish, and imitation electroplated silver.
Attention should be paid that metallic effects in ultra-thin coatings have extremely high requirements for spraying processes and may easily cause uneven colors. The application process window should be confirmed with the supplier.
4. Consider Spraying Equipment and Curing Conditions
(1) Equipment Requirements:
Ultra-fine powder (D50<25μm) has poor flowability and requires an efficient recovery system and anti-blocking powder pipes. Electrostatic voltage must be precisely controlled (usually 30-60kV) to avoid "gun clogging" or "powder spitting".
(2) Curing Window:
For heat-sensitive substrates (such as plastics and medium-density fiberboard), low-temperature curing types (120-150℃) should be selected. For conventional metal parts, standard curing powders (180-200℃) are more economical.
5. Consider Compliance Requirements
For children's furniture, food-contact equipment (non-direct contact), or export products, ensure that the powder complies with environmental regulations such as RoHS and REACH and meets heavy metal requirements (lead, mercury, cadmium, etc.).

Common Problems and Solutions of Ultra-Thin Powder Coating

The most common problems encountered during the use of ultra-thin powder coatings are mainly reflected in the following aspects. Based on our industry experience, we provide targeted solutions to help effectively solve powder coating problems.
1. Gun Clogging / Powder Spitting Problems
Causes:
The powder is too fine and agglomerates inside the powder hose or spray gun; or excessive moisture in compressed air causes powder moisture absorption and caking.
Solutions:
① Use dedicated ultra-fine powder spray guns (such as Nordson and Jinma) and regularly clean powder hoses;
② Install refrigerated dryers and precision filters to ensure compressed air dew point ≤-20℃;
③ Store powder in a temperature and humidity-controlled environment (temperature <25℃, humidity <60%).
2. Cratering / Pinholes Problems
Causes:
Incomplete degreasing during substrate pretreatment (residual oil contamination); oil contamination introduced through compressed air; or excessive moisture content in powder.
Solutions:
① Strengthen pretreatment cleaning processes and check degreasing tank solution concentration;
② Inspect the oil-water separator of the air compressor and regularly drain accumulated water;
③ If powder absorbs moisture, replace with new powder or add dehumidification pretreatment.
3. Orange Peel / Poor Leveling Problems
Causes:
The coating thickness is too thin (<25μm), failing to fully cover the substrate; curing temperature is too high, resulting in insufficient leveling time; or insufficient leveling agent in the powder formulation.
Solutions:
① Control film thickness at 30-50μm (optimal 35-40μm);
② Adjust curing temperature to the lower limit recommended by the supplier (such as 180℃ instead of 200℃) to extend leveling time;
③ Confirm with the supplier whether the leveling agent content is suitable for ultra-thin coatings.
4. Poor Adhesion Problems
Causes:
Poor quality of substrate pretreatment film (phosphating/silane); or incomplete removal of oxide scale/rust from the workpiece surface.
Solutions:
① Readjust pretreatment chemical concentration to ensure a uniform conversion coating;
② For castings, add sandblasting or shot blasting processes to improve surface roughness and enhance mechanical bonding.
5. Color / Gloss Deviation Problems
Causes:
The hiding power of ultra-fine powder is highly sensitive to film thickness, and slight thickness changes may cause color differences; or uneven oven temperature distribution causes local over-curing.
Solutions:
① Strictly control film thickness within the allowable tolerance range (±5μm);
② Use a film thickness gauge to calibrate spraying parameters before each production batch;
③ Regularly check curing oven temperature curves to ensure temperature differences ≤±5℃.
6. Low Powder Deposition Rate Problems
Causes:
Electrostatic voltage is too high (>70kV), causing powder rebound; or poor powder charging performance (ultra-fine powder has sensitive resistivity changes).
Solutions:
① Adjust electrostatic voltage to 30-50kV (lower than ordinary powder coatings);
② Check that workpiece grounding resistance is <1MΩ;
③ Recovered powder should be mixed with new powder according to a certain ratio (recommended ≤30%) and avoid using 100% recycled powder.
