Polyester-epoxy hybrid powder coating is a thermosetting powder coating made by blending polyester resin and epoxy resin in a certain proportion and adding curing agents, pigments, fillers, and other ingredients. It combines the corrosion resistance of epoxy with the weather resistance and decorative properties of polyester and is mainly used for coating indoor metal products.
This article systematically introduces the concept, characteristics, functions, applications, selection considerations, and solutions to common problems of polyester-epoxy hybrid powder coating, with a particular focus on its functions, to help readers better understand what polyester-epoxy hybrid powder coating is, as well as its characteristics and applications.

What Is Polyester-Epoxy Hybrid Powder Coating?

Polyester-epoxy hybrid powder coating is a thermosetting powder coating that uses polyester resin and epoxy resin as its primary film-forming materials. In this system, epoxy resin and polyester resin act as curing agents for each other, forming a coating film through chemical crosslinking reactions.
Core Composition and Mixing Ratios
The two resins are not simply physically blended; instead, curing occurs through reactions between functional groups. Commonly used polyester resins contain terminal carboxyl groups, which can react with epoxy groups through an addition reaction to form crosslinks. Depending on the acid value of the polyester resin, common mixing ratios of epoxy resin to polyester resin range from 50:50 to 80:20. with the polyester proportion increasing. Among these, the 50:50 type is widely used because of its excellent overall performance, although its cost is relatively high.

Characteristics of Polyester-Epoxy Hybrid Powder Coating

The main characteristics of polyester-epoxy hybrid powder coating are as follows.
1. Balanced Overall Performance
It combines the excellent adhesion and chemical corrosion resistance of epoxy resin with the good leveling and decorative properties of polyester resin. The coating film has high mechanical strength and good abrasion and scratch resistance.
2. Better Weather Resistance Than Pure Epoxy, but Still Limited
Compared with pure epoxy powder coating, it has better gloss and color retention and heat stability, and is less prone to yellowing. However, because it still contains epoxy components, its resistance to ultraviolet radiation is limited. It is not suitable for prolonged outdoor exposure and is mainly used indoors.
3. Flexible Curing Reactions and Mixing Ratios
Epoxy resin and polyester resin act as curing agents for each other, curing through crosslinking between carboxyl and epoxy groups. By adjusting their proportions, commonly from 50:50 to 80:20. the crosslink density, flexibility, and cost of the coating film can be adjusted. The 50:50 type offers the best overall performance but has a higher cost.
4. Good Decorative Properties and Controllable Appearance
Its excellent leveling properties allow it to be produced in various gloss levels, including high gloss, semi-gloss, and matte finishes. It offers a wide range of colors and produces a full, smooth coating film, making it suitable for indoor metal products with high appearance requirements.
5. Good Adhesion and Corrosion Resistance
It adheres strongly to metal substrates and offers good resistance to acids, alkalis, salts, and solvents, providing reliable corrosion protection.
6. Environmental and Process Advantages
As a powder coating, it has no solvent evaporation, with VOC emissions close to zero. It offers high material utilization, can be recycled, forms a relatively thick film in a single application, and provides high production efficiency.

Functions of Polyester-Epoxy Hybrid Powder Coating

The main functions of polyester-epoxy hybrid powder coating are reflected in the following aspects.
1. Corrosion Protection (Core Function)
The epoxy component gives the coating film excellent adhesion, chemical resistance, and rust protection. It effectively isolates the metal substrate from moisture, oxygen, acids, alkalis, salts, and other corrosive media, extending the service life of indoor metal products.
2. Decoration and Appearance Enhancement
The polyester component provides good leveling and gloss. It can be produced in high-gloss, semi-gloss, matte, and various color finishes, giving appliances, furniture, office equipment, and other products smooth, full, and attractive surfaces and improving their appearance quality.
3. Mechanical Protection
The coating film has relatively high hardness, abrasion resistance, and scratch resistance. It can withstand everyday friction, impacts, and scratches, protecting the substrate surface from damage.
4. Insulation and Protection (Specific Applications)
For instruments, electronic equipment enclosures, and similar products, it can provide a certain degree of electrical insulation and heat resistance.
5. Environmentally Friendly Alternative
As a powder coating, it is applied in solid powder form and contains no organic solvents, with VOC emissions close to zero. It can replace traditional solvent-based coatings, reduce environmental pollution, and improve material utilization through powder recovery and reuse.
6. Process Efficiency
A relatively thick coating film can be obtained in a single application, typically 60–100 μm. Its short curing time makes it suitable for high-volume production on assembly lines, improving coating efficiency and reducing energy consumption.
7. Performance Balancing
By adjusting the polyester-to-epoxy ratio, a balance can be achieved among corrosion resistance, weather resistance, flexibility, cost, and decorative properties, meeting the different coating performance requirements of various indoor metal products.

How to Choose Polyester-Epoxy Hybrid Powder Coating

When selecting polyester-epoxy hybrid powder coating, we may encounter difficulties in determining the right product. Based on our industry experience, we recommend focusing on the following aspects.
1. Confirm the Operating Environment First
This is the most important prerequisite. Polyester-epoxy hybrid powder coating, also known as a hybrid system, contains epoxy components and has limited weather resistance, so it is suitable only for indoor environments. If a product will be exposed to outdoor sunlight for extended periods, a hybrid powder coating should not be selected regardless of the mixing ratio. A pure polyester system should instead be considered.
2. Select the Mixing Ratio According to Performance Requirements
After confirming that the coating will be used indoors, the ratio of polyester resin to epoxy resin can be adjusted. Common ratios include 50:50. 60:40. 70:30. and 80:20 to prioritize different performance characteristics.
Standard 50:50 Type
Characteristics: The most balanced overall performance, good pigment dispersion, and excellent performance in high-gloss applications.
Suitable applications: General indoor products requiring a balance between overall performance and appearance, with a focus on balancing cost and performance. This is currently the most widely used type.
60:40 Leveling-Optimized Type
Characteristics: Slightly better leveling than the 50:50 type, better edge coverage, and suitability for low-gloss applications.
Suitable applications: Indoor workpieces requiring a smoother appearance or a certain degree of edge coverage.
Economical 70:30 Type
Characteristics: A higher polyester proportion and relatively lower cost, with good flexibility and low-gloss performance. However, melt viscosity increases, which may slightly reduce uniformity during extrusion and mixing, potentially decreasing coating film fullness.
Suitable applications: Indoor metal products where cost is a priority and appearance and leveling requirements are not particularly demanding.
3. Confirm Key Resin Parameters
After selecting the mixing ratio, the acid value of the polyester resin must also be considered. The acid value determines the amount required for crosslinking with epoxy resin. For example, for a 50:50 system, polyester resin with an acid value of approximately 70–80 mgKOH/g is generally selected. For a 70:30 system, the acid value of the polyester resin is correspondingly lower, such as 30–35 mgKOH/g. By informing the supplier of the target mixing ratio, you can receive recommendations for resin grades with matching acid values.
4. Consider Curing Conditions
If low-temperature curing is required, for example, because the workpiece is thick, has a high thermal capacity, or energy savings are desired, you can ask the supplier whether hybrid powder coating products are available that can cure at a substrate temperature of 160°C or even lower. Standard products typically have curing conditions of 180–200°C.

Common Problems and Solutions for Polyester-Epoxy Hybrid Powder Coating

The most common problems encountered when using polyester-epoxy hybrid powder coating are mainly reflected in the following aspects. Based on our industry experience, we propose corresponding solutions to help effectively address powder coating problems.
1. Coating Peeling / Poor Adhesion
Problem description: The coating film peels off the substrate or underlying layer in large patches. This often occurs at workpiece edges and hanger contact points, or becomes apparent only after the workpiece has been stored for some time.
Possible causes:
Insufficient actual workpiece temperature: The temperature displayed by the oven does not represent the actual workpiece temperature. Heavy hangers, high loading quantities, or winter conditions may cause the workpiece to absorb heat, preventing it from reaching the required curing temperature, typically 180°C for 15 minutes. Peeling is especially likely in areas close to the hangers.
Residual contaminants from pretreatment: Inadequate rinsing or impurities dripping from the underside of upper workpieces may leave marks on the surface after drying. These become hidden defects once covered by powder and cured, particularly at the edges.
Failure to crosslink with the underlying layer during recoating: When recoating pre-coated steel sheets with a transparent protective film, the epoxy-polyester powder coating may not crosslink with the protective film at the interface, resulting in poor adhesion.
Solutions:
Use an oven temperature profiler to measure the actual workpiece surface temperature rather than relying only on the oven display. Increase the oven temperature setting if necessary. Workpieces that do not meet the requirements may be returned to the oven for additional curing.
Improve pretreatment cleaning and adjust hanger arrangements to prevent contamination of lower workpieces by upper ones.
Before recoating, sand the protective film with sandpaper, such as 300-grit sandpaper, to create dense scratches and disrupt the smooth interface before applying the new coating.
2. Cratering / Surface Pits
Problem description: Circular or irregular small depressions appear on the coating surface. In severe cases, they are densely distributed, affecting appearance and corrosion protection.
Possible causes:
Hybrid powder coatings are relatively sensitive to oil, residual treatment solutions, or protective layers on the substrate. Contaminants with low surface tension prevent the coating from spreading uniformly.
During powder production or application, uneven dispersion of the leveling agent may result in some powder particles containing no leveling agent. Differences in surface tension during melting then cause craters.
Oil and moisture in compressed air, a dirty spray booth, or inadequately cleaned hangers may also introduce contaminants.
Solutions:
Select polyester resin with a gel time of approximately 130 seconds, add approximately 1% defoamer, 0.3% anti-contamination additive, and 1% surface modifier, and control the powder particle size to a D50 below 35 μm. This can provide good crater resistance even when residual contaminants are present on the workpiece.
Ensure uniform dispersion of the leveling agent during extrusion and avoid using masterbatches of leveling agents with large particles and high melting points.
Inspect the oil-water separator in the compressed air system and drain it regularly. Thoroughly clean the spray booth and hangers.
3. Insufficient Flexibility of Matte Coating Films
Problem description: Matte hybrid powder coatings have rough surfaces and relatively high internal stress. They are prone to cracking under impact or stretching and may not meet the requirements for subsequent secondary forming, such as bending.
Possible causes: The matte system contains excessive matting fillers, and the balance between coating crosslink density and internal stress is inappropriate. The acid value and viscosity of the polyester resin may be unsuitable. Differences in epoxy resin synthesis processes may also affect flexibility.
Solutions:
Select epoxy resin synthesized using a two-step process to achieve lower coating gloss and better delayed-bending performance.
Select polyester resin with an acid value of approximately 43 mgKOH/g and a viscosity of 5.600–6.200 mPa·s to obtain a more flexible coating.
Use titanium dioxide as the main filler and control the powder particle size to 20–80 μm to balance low gloss and high flexibility.
4. Poor Leveling / Orange Peel
Problem description: The coating surface is uneven, with a bumpy texture resembling orange peel, resulting in reduced gloss and fullness.
Possible causes: Excessively high resin molecular weight leads to insufficient melt flow. Extrusion temperature is improperly controlled, excessive filler content compromises leveling, or poor compatibility between polyester and epoxy results in inadequate dispersion during curing.
Solutions:
Optimize the molecular weight of the polyester resin according to the product positioning, avoiding excessive emphasis on high molecular weight at the expense of flow properties.
Precisely control the extrusion temperature and shear rate to ensure thorough dispersion of the resin and additives.
Select a polyester grade with suitable compatibility with the epoxy resin and, if necessary, adjust the amount of leveling agent, such as 0.5%–1.5% leveling agent with a silica carrier.
5. Limited Yellowing Resistance (An Inherent Limitation of the System)
Problem description: Light-colored or white coating films turn yellow after baking or exposure to light, reducing appearance stability. This is an inherent limitation of polyester-epoxy hybrid systems containing epoxy components.
Possible causes: Some traditional matting curing agents, such as pyromellitic acid/2-phenylimidazoline salts, may cause yellowing during the preparation of light-colored coating films when exposed to baking temperatures or even ordinary daylight.
Solutions:
Select a new matting agent system, such as a matting agent compounded from acrylic resin and organometallic compounds, to reduce yellowing while achieving a matte finish. The resulting coating film can be smooth, with good powder storage stability.
For light-colored products with high yellowing resistance requirements, consider whether to switch to a pure polyester or pure epoxy system. Hybrid systems can improve yellowing resistance but cannot fundamentally eliminate the tendency to yellow.
